What is 3D puff embroidery, and when should you use it?

A sheet of embroidery foam, usually two or three millimetres thick, is laid over the garment inside the hoop. The machine then stitches the design through the foam with a dense satin stitch, and the needle perforates the foam along every edge so the excess tears away cleanly afterwards. What remains is thread wrapped over foam — a raised, rounded shape with sharp edges.

The digitising is different from flat embroidery. The stitches must be angled to cover the foam's sides, the pull compensation is heavier, and the design needs closed shapes with no fine lines — anything thinner than about 4 millimetres cannot hold foam. A logo digitised for flat embroidery will not work as puff without being redone.

Because the foam adds height and the satin stitch is dense, stitch counts run higher than flat embroidery for the same design, and machine time with it.

Caps. The front panel of a structured cap is where 3D puff was invented for and where it looks best — the curved, firm panel supports the raised design and the height catches light. Snapbacks, dad caps, trucker caps and beanies all carry it.

Bold lettering and simple marks. Block letters, initials, a solid icon. The effect needs shapes with enough width to sit over foam.

Heavyweight fleece. A single raised letter or a compact wordmark on the chest of a 500 gsm hoodie is a premium streetwear finish and lasts as long as the garment.

Small runs. Unlike puff print, there is no screen to make, so 3D embroidery on 50 caps costs proportionally the same as on 500.

Detailed logos. Fine lines, small text, thin serifs and complex crests cannot be puffed. Flat embroidery handles detail; puff does not.

Light fabrics. Foam under dense stitching on a thin tee or unstructured cap distorts the fabric and puckers around the design. Puff wants a firm base.

Large designs. A 3D design bigger than roughly 10 centimetres becomes heavy and stiff. Above that, use flat embroidery, appliqué, or puff print on fleece.

Multi-colour gradients. Thread is solid colour. A design that relies on blends is a print job.

Priced like flat embroidery — digitising once, then per-piece by stitch count — with roughly 30% added for the foam, the denser stitching and the extra handling. From our current rate sheet a front-panel cap logo around 8 by 4 centimetres in 3D puff adds roughly $2.10 per cap at 50 pieces, falling with quantity. Digitising for puff is around $35 because of the extra compensation work.

On our classic dad cap starting near $9 at 50 pieces, a 3D puff front logo lands around $11.50 per cap before packaging — which is why caps are the most-quoted 3D puff item we make.
